An energy retrofit should protect paper quality, production stability and equipment life. The most useful projects begin with a measured baseline and a process-wide review. Changing one motor, pump or steam component without understanding the surrounding system can move the loss rather than remove it.

1. Establish a reliable baseline

Collect production, grade, basis weight, speed, steam, electricity, water, compressed air and downtime data over a representative period. Separate fixed loads from production-dependent loads where possible.

Normalize comparisons by saleable output and record unusual operating conditions. A baseline is only useful when the data has context.

2. Locate losses and constraints

Review stock preparation, approach flow, vacuum, pressing, drying, hood ventilation, drives, compressed air and water circulation. Look for throttling, leaks, recirculation, unstable control and equipment operating far from its intended point.

Include quality and bottleneck observations. An apparent energy loss may be linked to poor drainage, moisture profile, breaks or limited heat recovery.

3. Rank projects by verified value and risk

For each option, define the engineering basis, expected operating change, interfaces, shutdown need and method of verification. Use ranges when results depend on grade or production conditions.

Prioritize measures that are measurable, maintainable and compatible with the mill's operating plan. Avoid presenting estimated savings as guaranteed outcomes.

  • Baseline and measurement plan
  • Capital and shutdown requirements
  • Quality and production risks
  • Maintenance capability
  • Verification method after start-up

4. Engineer the shutdown and controls

Confirm drawings, tie-in points, electrical boundaries, control logic and commissioning sequence before shutdown. Prepare contingency steps for findings that can only be confirmed after equipment is opened.

Operator and maintenance training should be part of the retrofit. A new control strategy will not deliver stable results if the team cannot understand or troubleshoot it.

5. Verify and sustain the result

After start-up, compare data under equivalent grade and production conditions. Confirm paper quality, runnability and maintenance indicators alongside utility consumption.

Document final settings and add key measurements to routine operating reviews. Continuous monitoring helps prevent performance from drifting back over time.

FREQUENTLY ASKED QUESTIONS

Questions buyers often ask

Where should a paper mill energy audit begin?

Begin with representative production and utility data, then map major systems and operating constraints before selecting equipment changes.

How should retrofit savings be verified?

Compare pre- and post-project data under equivalent production conditions using an agreed measurement boundary and method.

Should the lowest-payback project always be first?

Not automatically. Consider quality, reliability, shutdown risk, maintenance capability and whether the result can be measured and sustained.
